Abstract

Abstract Exfoliated layered silicate material derived from intercalates formed by contacting the layer material, e.g., a phyllosilicate, with an intercalant polymer to sorb or intercalate the polymer between adjacent platelets of the layered material. Sufficient intercalant polymer is sorbed between adjacent platelets to expand the adjacent platelets to a spacing of at least about 10 Å (as measured after water removal), up to about 100 Å and preferably in the range of about 30-45 Å, so that the intercalate easily can be exfoliated, e.g., when mixed with a thermoplastic or thermosetting matrix polymer melt, to provide a matrix polymer/platelet nanocomposite material--the platelets being exfoliated from the intercalate.

A method of manufacturing a composite material containing about 10% to about 99.95% by weight of a matrix polymer selected from the group consisting of a thermoplastic polymer, a thermosetting polymer, and mixtures thereof, and about 0.05% to about 60% by weight of exfoliated platelets of a phyllosilicate material, said platelets derived from an intercalated phyllosilicate having adjacent phyllosilicate platelets and having a water-soluble polymer intercalated between and electrostatically bonded to a phyllosilicate platelet comprising: contacting the phyllosilicate, having a moisture contact of about 5% by weight to about 30% by weight, with a water-soluble intercalant polymer in an aqueous solution comprising about 5% to about 95% by weight water, based on the total weight of said aqueous solution, to achieve intercalation of said polymer between said adjacent phyllosilicate platelets in an amount sufficient to space said adjacent phyllosilicate platelets a distance of at least about 10 Å; combining the intercalated phyllosilicate with said matrix polymer, and heating the matrix polymer sufficiently to provide for flow of said matrix polymer and exfoliation of said intercalated phyllosilicate into individual platelets; and dispersing said exfoliated platelets throughout said matrix polymer.

Claim 90
Dependent Claim 15 words
The method of claim 80, wherein said solution comprises about 10% to about 90% water.
Claim 91
Dependent Claim 15 words
The method of claim 81, wherein said solution comprises about 30% to about 40% water.
Claim 92
Dependent Claim 17 words
The method of claim 82, wherein said solution comprises about 35% to about 40% by weight water.
