Abstract

Abstract A method of making a thermal-insulating panel for use in an electric furnace. A refractory fiber mat is formed in a felting box from a suspension of discrete refractory fibers plus an inorganic bonding agent. The modules have a hot face, a cold face and a plurality of side faces. A plurality of individual ceramic supports are partially embedded in said mat and protrude outward from the hot face. The embedded portions are shaped so as to be firmly anchored within the mat, and the protruding portions are shaped to support an electrical resistance heating ribbon in the interior of the furnace. The modules are preferably formed in a special felting box having a front wall that has a plurality of cavities from which the ceramic supports extend horizontally into the main portion of the box. The layers of fibers build up upon the bottom screen in planes perpendicular to the hot face of the module.

Claims Analysis

Total Claims: 10
Claim 1
Independent Claim 227 words
A method of making a thermal-insulating module for use in an electric furnace, which method comprises providing a mold having four generally vertical walls for forming the hot face, the cold face and a pair of side faces of a furnace insulation module, said wall for forming said hot face having aligned cavity means for holding end portions of a plurality of ceramic supports, inserting said end portions of said individual ceramic supports in said cavity means so that a body portion of each of said supports extends into a central portion of said mold, supplying said mold with an aqueous slurry of refractory fibers plus an inorganic binder and withdrawing water to form a mat of discrete fibers having a hot face, a cold face and a plurality of side faces, in which mat said body portions of said ceramic supports are embedded, opening said mold by moving either said hot-face-defining wall or said cold-face-defining wall relative thereto, removing said wet fibrous mat, and drying said mat to form a module wherein said embedded body portions of said supports are firmly anchored by said fibers of said mat which are interconnected and bonded together by said inorganic bonding agent and wherein said end portions of said ceramic supports protrude from said hot face to provide support for an electrical resistance heating element in a furnace enclosure.
Claim 2
Claim 3
Dependent Claim 31 words
A method in accordance with claim 1 wherein a foraminous metal supporting member therein is supported from said cold-face-defining wall so as to also become firmly embedded within said fiber mat.
Claim 4
Dependent Claim 27 words
A method in accordance with claim 1 wherein a felting screen forms the bottom of said mold and defines one of said side faces of said module.
Claim 5
Dependent Claim 25 words
A method in accordance with claim 3 wherein said cavity means includes spring clip means for holding said ceramic supports in generally parallel horizontal alignment.
Claim 6
Dependent Claim 52 words
A method in accordance with either claim 1 or 4 wherein said body portions each contain a hole extending horizontally therethrough and an alignment rod is inserted through two of said vertical walls of said mold and through said body portions holes to maintain precise alignment while said slurry is being supplied.
Claim 7
Independent Claim 169 words
A method of making a refractory product suitable for insulation use in a high temperature environment from an aqueous slurry of fibers plus a binder, which product is elongated in at least one direction having a major surface intended to constitute a hot face, which method comprises placing screen means in contact with the aqueous slurry which screen means is generally rectangular in shape and proportioned to constitute a cross-sectional shape of the product in a direction substantially perpendicular to said one direction, depositing superimposed layers of refractory fibers upon said screen means by withdrawing water from said slurry through said screen means until a desired height is accumulated which height is substantially greater than the smaller dimension of said screen means whereby the deposited fibers lie in planes perpendicular to the major surface of the product and treating said accumulation of deposited fiber layers to set said binder and form a stable product having improved thermal-insulating properties when the hot face is exposed to a high temperature environment.
Claim 8
Claim 9
Dependent Claim 17 words
A method in accordance with claim 6 wherein said accumulated height is at least about 3 inches.
Claim 10
Dependent Claim 26 words
A method in accordance with either claim 6 or 7 wherein the major portion of said fibers have a length of about 1 inch or less.
