Abstract

Abstract Expandable thermoplastic polymer beads are introduced into a tank and are agitated therein in a heated moisture-free condition. The beads are pressurized within the tank with a hot gaseous medium to soften them and are then subjected within the tank to a selected degree of vacuum to expand the beads or particles. The vacuum is removed and atmospheric pressure is re-established in the tank. The expanded hot moisture-free particles are introduced into a mold where they are fused into an integral mass, followed by cooling of the fused mass within the mold to form an outer skin on the mass. The fused mass is ejected from the mold.

Claims Analysis

Total Claims: 5
Claim 1
Independent Claim 240 words
A method for expanding and molding expandable thermoplastic polymer particles including the steps of: heating the walls of a substantially moisture-free tank, introducing a plurality of polystyrene beads that contain approximately 6% pentane gas and have a bulk density of 40 pcf into the heated substantially moisture-free tank by means of vacuum, pressurizing said polystyrene beads within said tank with hot dry air drawn from a source outside the heated substantially moisture-free tank to soften said beads without allowing expansion thereof, agitating and polystyrene beads within said tank, subjecting said polystyrene beads within said tank to a selected vacuum within the range of 15 to 20 ins. of Hg. to effect expansion of said beads to a selected desired density and to remove therefrom excess pentane gas, venting the tank to establish atmospheric pressure within said tank, discharging said expanded beads into a holding bin by means of suction, said beads being in a heated moisture-free state, introducing said expanded hot moisture-free polystyrene beads into a mold by passing said beads through feed lines extending between said holding bin and spaced pneumatic injection devices on the mold, fusing said expanded polystyrene beads into an integral mass by injecting steam into said mold from only one side thereof, cooling said fused polystyrene mass by introducing water onto the plates of the mold to form an outer skin on the fused polystyrene mass, and ejecting said fused polystyrene mass from said mold.
Claim 2

Claim 3
Independent Claim 176 words
A method for expanding and molding expandable thermoplastic polymer particles comprising the steps of dry heating a container, metering said expandable particles into the heated container, pressurizing said particles within the container while heating them with a hot, dry gaseous medium drawn from a source outside the container to soften without expanding the particles, agitating said particles in the container while subjecting them to the dry heating, evacuating the container with the particles therein to a selected degree of vacuum and thereby expanding the particles, discontinuing the vacuum in said container and establishing atmospheric pressure therein, pneumatically withdrawing the expanded particles from said container and conveying the withdrawn particles pneumatically from the holding bin to a mold by passing said beads through feed lines extending between said holding bin and spaced pneumatic injection devices on the mold, fusing said particles in the mold into a shaped integral mass, cooling said mass in the mold by introducing a liquid onto the plates of the mold to form a skin thereon, and ejecting said mass from the mold.
Claim 4
Claim 5
Dependent Claim 93 words
A method for expanding and molding expandable thermoplastic polymer articles as defined by claim 2 further including the step of de-lumping any of the expanded particles which may have adhered in a mass immediately following the step of pneumatically withdrawing expanded particles from said container and conveying the withdrawn particles pneumatically to a holding bin, said holding bin having therein a wire mesh cage, and said de-lumping step consisting of pneumatically forcing said particles against said wire mesh cage within said holding bin to disperse any agglomeration of said particles into individual entities.
