Abstract
Abstract In an electric motor having a plurality of magnets bonded to a rotor hub, a composite sleeve is disposed over the rotor hub/magnet assembly. The composite sleeve may be wound directly upon the rotor hub, or may be wound upon a mandrel and slid over the rotor hub/magnet assembly.

Total Claims: 11
Claim 1
Independent Claim
65 words
A rotor for an electrical motor or generator comprising a hollow metal hub, a magnet assembly comprising a plurality of magnets disposed about the circumference of said hub and bonded thereto, and a sleeve surrounding said hub and magnet assembly, characterized in that said sleeve is a composite sleeve having a coefficient of thermal expansion less than the coefficient of thermal expansion of said hub.
Claim 2
Dependent Claim
Claim 3
Dependent Claim
35 words
The rotor of claim 1, characterized in that the composite sleeve consists of composite material comprising high strength, high modulus forms of fibers such as fiberglass, graphite, boron and kevlar fibers in a plastic matrix.
Claim 4
Dependent Claim
15 words
The rotor of claim 2, characterized in that the plastic matrix is an epoxy matrix.
Claim 5
Dependent Claim
38 words
The rotor of claims 1 to 3, characterized in that said hub includes a plurality of interpole spaces between said magnets, and said composite sleeve includes flat portions having a predetermined length, disposed above the said interpole spaces.
Claim 6
Independent Claim
107 words
A method for manufacturing the rotor for an electric motor or generator of claims 1 to 4, characterized by the following steps: preforming said sleeve by winding the composite sleeve material upon a mandrel having a diameter less than that of the rotor hub/magnet assembly; cooling the hollow rotor hub/magnet assembly until it shrinks to a diameter less than that of said preformed sleeve; inserting said rotor hub/magnet assembly into said preformed composite sleeve; and inserting the rotor shaft into the rotor hub with an interference fit shaft to rotor hub such that there is an interference fit between the composite sleeve and the rotor hub/magnet assembly.
Claim 7
Dependent Claim
33 words
The method of claim 5, characterized in that said hollow rotor hub/magnet/sleeve assembly is heated until it expands to a diameter larger than the shaft prior to inserting said shaft into said hub.
Claim 8
Dependent Claim
43 words
The method of claim 6, characterized in that the hollow rotor hub/magnet/sleeve assembly is pressed onto the shaft with an interference fit shaft to rotor hub/magnet/sleeve assembly such that there is an interference fit between the composite sleeve and the rotor hub/magnet assembly.
Claim 9
Dependent Claim
118 words
The method of claim 5, characterized in that the composite sleeve is formed by the process comprising the steps of winding the composite sleeve material directly on the rotor hub/magnet assembly at room temperature; allowing the matrix of the composite sleeve material to initially set at a relatively low temperature above room temperature; bringing the formed composite sleeve and the rotor hub/ magnet assembly to a cure temperature for the plastic matrix material; allowing the composite sleeve to return to room temperature; and pressing the hollow rotor hub/magnet/sleeve assembly onto the shaft with an interference fit shaft to rotor hub/ magnet/sleeve assembly such that there is an interference fit between the composite sleeve and the rotor hub/magnet assembly.
Claim 10
Dependent Claim
40 words
The method of claim 8, characterized in that the hollow rotor hub/magnet/sleeve assembly is heated until it expands to a diameter larger than the shaft, and that the shaft is then inserted into the rotor hub with an interference fit.
Claim 11
Dependent Claim
40 words
The method of claim 5, characterized in that it includes the further steps of inserting filler pieces between the magnets prior to forming the composite sleeve and removing the filler pieces after the composite sleeve has returned to room temperature.
