Abstract
Abstract There is disclosed a catalytic converter substrate (12) of curved cross-sectional profile comprising a stack (22) of modules (36) individually formed of folded metal foil having contacting layers defining passages therebetween. The modules (36) have a uniform thickness but various widths so as to conform the stack (22) to the desired profile but with the combined thickness of the modules (36) being made oversize such that the contacting layers are frictionally held together against relative sliding when the modules (36) are compressively loaded by a retainer (34) to completely conform to the desired profile.

Claim 1
Independent Claim
124 words
A metal foil substrate (12) for a catalytic converter characterized in that the substrate (12) comprises a stack (22) of modules (36,36') individually formed of folded metal foil having contacting layers (38, 40, 40') defining passages (50, 50') therebetween, said modules (36, 36')having a uniform thickness but being of various widths so that said stack (22) conforms closely to a predetermined cross-sectional curved profile but with the combined thickness of said modules (36, 36') being oversize for said profile and said stack (22) being compressively loadable to completely conform to said predetermined profile so that said contacting layers (38, 40, 40') are frictionally held together against relative sliding; and retainer means (20) for compressively loading and retaining said stack (22) in said predetermined profile.
Claim 2
Dependent Claim
Claim 3
Dependent Claim
39 words
A metal foil substrate (12) for a catalytic converter according to claim 1, characterized in that said retainer means (20) comprises a pair of partial shells (34) for compressively loading and retaining said stack (22) in said predetermined profile.
Claim 4
Dependent Claim
67 words
A metal foil substrate (12) for a catalytic converter according to claim 2, characterized in that said shells (34) are affixed to one another along longitudinally extending abutting edges (52), and said shells (34) have flanges (58) at opposite ends thereof extending inwardly over corners of said modules (36, 36') so as to positively prevent longitudinal movement between said modules (36, 36') and said affixed shells (34).
Claim 5
Dependent Claim
59 words
A metal foil substrate (12) for a catalytic converter according to claim 1, 2 or 3, 'characterized in that said modules (36) are individually formed of a single folded smooth sheet (38) of metal foil and a single folded corrugated sheet (40) of metal foil interleaved in alternate and contacting layers so as to define said passages (50) therebetween.
Claim 6
Dependent Claim
53 words
A metal foil substrate (12) for a catalytic converter according to claim 1, 2 or 3, characterized in that said modules (36') are individually formed of a corrugated sheet (40') of metal foil having a zigzag pattern of corrugations folded on itself in contacting layers so as to define said passages (50') therebetween.
